My wife told me our '02 Highlander had the same intermittent heating problem. I noticed the temp control knob is wobbly-a little bit loose compared to the other two knobs. I'm planning to try and fix it this weekend following the tips from this forum. I will try to see if the nut is loose first before pulling the entire panel off. Thanks Bruce and everyone else for the useful tips.

Wish me luck.
