Well, it has now been over 5000 kms after the repair - and the oil level is still reading exactly the same as when I checked it right after the repair. It hasn't consumed a drop, so it is properly fixed.

Good news, but won't help other owners unless you explain HOW you were able to get the free repair? Is there a technical service bulletin or recall on the valve covers? Or a secret warranty?

I have seen a few oil consumption problems with the 2.4l camry/highlander engines. The main issue is the PCV system and the other is the piston ring land design. My mother-in-law has an 03 highlander with the same engine and they've owned it since new. Even though it's properly broken in and gets driven gently, it always has gone through 1.5 qts/3000 miles. Toyota says this oil consumption rate is within normal limits - in comparison, my 4afe 90 corolla with 170k goes through less than 1/2 a quart in 5000 miles. Go figure!
