10 G's?! Mwuhaha... A brandnew transfer case retails for about $2700 complete (I believe it includes the shift actuator) from your local Toyota dealer. I found mine used for $1200. The front differential retails for about $1300, but may not be required. It also has 3.90 gears, so it's not a drop in... I'm looking to see if the jackshaft will swap over to the tundra diff, thus eliminating all the extra front axle parts.
Given the only major expense is the $2700 case, and the fact that eventually you'd be able to sell the stock transfer case for about $1000, add a couple hundred to the technician if you can't perform the swap, maybe a couple hundred for misc... an outlay of around $2k dosn't sound out of the question right now, maybe less. Suddenly you are excited again? Thoughts?

Wow!!! I love the idea of a AWD retrofit kit for this truck...
It's been the sole thing that I miss from my last truck (AWD Silvy SS) If this project performs at least half as good as GM's AWD, then I'd definitly be looking into this mod myself... Of course my SS wasn't sporting 500 ponies, but it handle over 150k miles of good hard driving, before I traded it in...

Step one, swap the output flange for the rear driveshaft. Cost $3.60 retail for one nut part # 90179-24011.
Tundra vs. 200 series. Yes, the Tundra has 3/4 ton U-joints.

This may be a retarded question...(I know some people say there is no such thing but I realize there is) Is there any gear reduction done in the high mode in the transfer case... or is it just 1:1, If not then is the ratio different then the factory unit? Also is the reduction in Low different from the Tundra's factory unit?
As far as the ADD sleeve goes, can't it just be physically locked and the wiring left hooked up?

No updates right now... between brakes, suspension and other products the t-case swap slips in. I also need the electronics verified absolutely via wire diagrams and tests, my brother in law will head up that end of this project.
Both high and low ratios are identicle to the Tundra case.
The ADD actuator is a single integrated unit, the motor, fork and switches are in the single piece. It needs to be popped off the diff and examined to determine the best way of "tricking" things.

My suggestion coming from a background in rock crawling is to call the guru in regards to Toyota transfer and transmission cases. You may be able to get some answers for the questions you have from him. Marlin Crawler, Inc.
If it's as simple as substituting a different Toyota differential, wouldn't you would expect Toyota to offer it as an option? Or are they planning that for the 2011 model year, to give us something to "trade up" to?
