I'ts probably not so much an issue of difficulty rather than simple fuel efficiency. I'm sure they would loose a few MPG on an AWD version of the truck, plus they would have to package it with other options to make it marketable and profitable.

There are issues of profitability here that probabably do not make AWD worth it right now. I would also assume they would offer a rear locker before AWD, and that has yet to be done or discuessed as a future option.

Dropped the stock transfer case out today, took about an hour and was very easy for that type of work. We'll triple check the wiring and slam the AWD case home.

Every once in a while someone asks how much it would cost to convert a 2wd to a 4wd and everyone else just tells them to sell their current truck and buy a 4x4. I wonder how much more it would cost to convert a 2wd to AWD than a 4wd to AWD since in both cases you need some of the same parts. I would assume that its cheaper to convert from 2wd to AWD than to sell a 2wd, buy a 4wd and convert to AWD.

It's probably near impossible to convert since the wiring will be missing from the 2WD model, not to mention I bet the ECU programming is different (they have different flashes).

If you could find a manual transfer case that fits (totally manual- pull a cable/lever type), it could probably be done. You're still looking at a ton of other junk- swapping or selling the truck is still the more cost effective option.

You could look at it as an excuse to do a live axle front conversion though

It's a straight bolt in. If you look at the picture in post #33 you can see every bolt and nut required to remove it... yup, that one little pile.

Gone are chirping tires followed by the flashing lights on the dash ... gone is the wheel spin... gone are the worries of throttle reduction at the wrong time.... it just hooks up and away it goes.

Now for one issue we hope to solve tomorrow. The yard I purchased my transfer case from was nice enough to remove the fragile plastic t-case actuator so it would not get broken during shipment. The problem is they simply pulled it off the back of the case, leaving the shift rods inside the case. This is a no no... one should break the case open, undo the forks and pop the actuator off with the rods. This prevents the clocking issue which I now have to deal with.... more on that later.

Congrats! Now I need one too! Did you endup having to do anything with the electronics or harness or did it to simply plug in did the ECu just recognized it as the regular transfer case and operates it mecanically when in 2wd to send power to the front?

Would the Lexus LX transfer case be the same? It's offered with the 5.7... are the LC 200 T-Cases readily available out there?
